FYI-4.6 intake problems

I am a member of a website that is only open to ASE certified mechanics, and from it I receive close to 100 emails a day about problems and fixes that other mechanics are having. Anyway, when I see something of intrest, I like to share the info with others. Below is one I received today. I don't know if this has been covered in this forum or not, but it is something to watch out for.

We have tried to 'patch' a crack in this $250 composite
intake manifold with out success. Does anyone know of a
substance or material which will mend this defect, causing
coolant to leak out just behind the alternator? We have
drilled both ends of the crack, tapered the valley and
applied JB Weld. It doesnt last long. Factory assistance
refused or unavailable. Thanks.

There is no 'magic sealant' for this situation. We replaced
the manifold and judging by the response, this problem is
occuring throughout North America. It seems that in some
places this is covered under some phantom warranty and in
others, it is not. The fact that this does not occur untill
70K+ probably has something to do with the warranty
coverage. Many thanks to all of you techs with the
sensible, constructive answers.

Well here's the question...
Just which year vehicles is that intake manifold on?
96-97?
96-98?
I'm pretty sure the intakes on the 99-00 models are different. I'll try to research this, but does anyone have the specifics on which modulars other than 97s might be effected?

I've heard of it on 1996-1998's, GT's as far as I can recall...some as early as 35K. It was my understanding that it was covered for 7 years... i.e. if your car is less than 7 years old (they ALL should be) Ford will replace it. Unfortunately, not proactively, it's gotta break first.

I'm from Nova Scotia, Canada , and when I bought my 96 GT, I took it to the dealership to have the VIN run to check about possible recalls. At least up here in Canada, there was a recall on the intake manifold, and it was previously fixed under the recall notice before I bought my car.

Mine went @ 35K miles. Took it to Ford and they fixed it under warranty - said they would fix it again within 7 years of the original purchase date. I said thanks - 'cuz I might break another one!

Mine went at 40,000. It is my understanding that the recall only affects 96-97 models because the mechanic told me he was putting a new 98 intake on mine. Supposedly when the intakes were cast, their sidewalls were too thin. Especially behind the alternator. The 98's have thicker intakes.
